I created a guardrail family to represent an existing condition pipe rail we are working with. The railing is made of welded 2.5" dia pipe for the balusters and the top rail and the bottom rail. In Revit, when the baluster top offset is set to 0", the top of the baluster pipe is shown ending as it hits the top rail. If I change it to anything over 0" (1/2" for example) it jumps above the top of the top rail. How do I get the top of the baluster to land in the middle of the top rail as though it were welded to it? See image.

I've had a bit of a play around with this issue, as i've had the same problem plenty of times.

A solution that i've come up with today, is to embed a very small dia pipe inside the TOP RAIL and then change the balusters to host top to the embeded rail instead of the proper top rail. You may need to experiement a little bit with the actual height of the embeded rail to get the appearance that you are seeking.

 

In the example image, you can see the small dia rail inside the top rail.

Great idea, thanks. Wish there was a sophisticated Revit fix, but like so many other workarounds, this is probably the best bet.
