This seems like it should be so simple? I just want to make a 1" x 1" mullion, i thought i could just duplicate the rectangular mullion family and do a save as, after i change the size but i cannot find where this family is located? Please HELP !!!!! 

 attached the rectangular profile i just want to be 1"x1" (not 3 1/2" x 1")

Select the mullion, go to project browser and click edit type. You will see a parameter for Profile. The profile is a 2d set of lines that Revit uses to extrude lengthwise to create the mullion. You can click on the drop down arrow on the right hand side of the profile parameter to select a different profile. If the profile you need isn't available to choose from, you will need to create it. To create a new one, cancel out of this mullion selection and with nothing selected, go to project browser, families, profiles and create it. You will probably be able to duplicate the rectangule profile already there and then adjust the sizes to suit your needs. Once the new profile is selected repeat my initial steps to create a new mullion.
