I have used several Hollow Metal Frame profiles to save considerable time creating H.M. frame assemblies as doors with sidelights and borrowed light frames.  The H.M. frames consist of sweeps (head, jamb and sill, etc.) wherein each profile is loaded as needed to create the sweep.  In my finished H.M. frame assembly the various profiles appear as expected in the Project Browser as profiles.

I have thoroughly flexed and tested the assemblies and they work as expected.

When I open a test project and load the H.M. frame assembly, Revit complanes that it cannot make the family.  I eventually came to the conclusion that I need to load the profiles into the project first so that they are available when the assembly was placed.

To try to solve the problem, I attempted to individually load each profile from the source folder into the Project.  I got the error you see in the attached .jpg upon loading the first one.  Note that the profile is identified as "DH1.rfa" in the error message box.

I can circumvent this problem by opening "DH1.rfa" int the family Editor and then using "Load into Project" but I cannot expect the end-users in our firm to jump through these hoops to load 8 or 10 profiles prior to inserting a new H.M. frame into the project.

Is there a way to pre-load (or load on demand) my profiles into a Project or the master template for all our Projects?

Ouch.... Your process does seem to be overly complicated.  Almost everyone initially tries to model too much in Revit.  Not everything should be modeled.

Our HM door family has a simple profile that will flex to a type setting for frame depth.  This profile is a solid sweep... in other words, I do not model the metal thickness.  For my model, I only need something that looks right in elevation and in small scale plans.  Modeling metal thickness will just give you double lines and mush.  When I need a more detailed view, then I add a detail component and turn off the door.

Perhaps I didn't make it clear, I am not modeling thickness but using a single closed line to model the profile.  The profile width and depth are basically all that are set by the host assembly (H.M. frame family.) This allows me to create an assembly which is suitable for select different conditions which the End User sets upon placement rather than cataloging  hundreds of different frames and inundating the End User.

I claim exception with the beginner notion having programmed computer graphics applications in the workplace beginning with MicroStation V5 MDL in 1995. Indeed I know what constitutes good part design and what doesn't (i.e. the parts out of the box being an example of the latter.)  Add to that the fact that I'm an Architect with 45 years of experience and I know what not to do to over-complicate the graphics.

In any case the issue seems more basic than the geometry of the profile which as I said loads successfully in the background from within the family editor.  The resulting frame assembly then functions in the drawing as designed.

The mystery comes down to why Revit will not load the profile either manually or when the frame assembly is placed in  the project.  I will do a test to see if any of the "out of the box" profiles load from wihin the project by the various means provided.  Of course it will be necessary to choose one that has at least one variable parameter in order to be similar in fuction to my type.

Rather than address the presumed complexity of my design, could somebody offer a theory or method that has worked for them or at least confirm that a similar family construct has successfully loaded?
